Recycled aluminium is a highly sustainable material as it requires only 5% of the energy used to produce primary aluminium from bauxite ore, saving up to 95% in energy costs and emissions. Recycling aluminium also reduces the need for mining and refining raw materials. As per industry reports, about 75% of all aluminium produced in history is still in use. Recycled aluminium is widely used in the automotive and beverage industries due to its lightweight, strength, and corrosion resistance.
Recycled aluminium reduces the need for mining and refining raw materials, preserving natural resources. It lowers greenhouse gas emissions and energy consumption compared to primary aluminium production. It also diverts waste from landfills, contributing to a circular economy. Recycled aluminium is cost-effective, as it is much cheaper to produce than primary aluminium. Moreover, aluminium post recycling also maintains its lightweight, strength, and corrosion resistance properties.
The recycling of aluminum (Al) begins with the collection and sorting of aluminum scrap by alloy type and purity. The scrap is then melted down in a furnace at temperatures ranging from 680 to 760 degrees Celsius. During the melting process, impurities are removed from the surface of the molten aluminum. Alloying elements may be added at this stage to achieve the desired properties for the final aluminum product. Once the molten aluminum has been refined, it is cast into intermediate forms such as ingots, and billets, which are then reheated and fabricated into the final aluminum products through processes like extrusion, rolling or forging.

The processing of recycled aluminum primarily involves the re-melting of scrap aluminum to produce secondary aluminum.
1. Collection and Sorting:
Scrap aluminum is collected from various sources, including construction debris, used beverage cans, automotive parts, and home appliances. It is then sorted to separate aluminum from other materials, often using magnetic separators and eddy current separators.
2. Pre-treatment:
The sorted aluminum scrap is cleaned to remove any residual materials such as paints, plastics, or other metals. This is typically achieved through processes like shredding, crushing, and de-coating (using rotary kilns to burn off coatings).
3. Melting:
The clean scrap aluminum is melted in large furnaces at around 660°C (1220°F), which is the melting point of aluminum. This process is typically carried out in a reverberatory furnace, rotary furnace, or an induction furnace.
4. Impurity Removal:
Impurities in the molten aluminum, such as iron and silicon, are removed through various methods. One common method is flux injection, where materials like sodium chloride (NaCl) and potassium chloride (KCl)are added to bind with impurities, forming a slag that floats on top of the molten aluminum. The slag is then skimmed off.
5. Alloying:
After impurity removal, different elements such as copper, magnesium, or silicon can be added to the molten aluminum to produce specific aluminum alloys. These elements enhance properties like strength, ductility, and corrosion resistance.
6. Casting:
The alloyed molten aluminum is then cast into ingots, billets, or rods. It can also be directly cast into molds to produce specific parts or components.
7. Final Processing:
The final products may undergo further processes such as rolling, extruding, and heat treatment to achieve the desired shape and properties.
Recycled aluminum maintains the same performance and physical properties as virgin aluminum. Thus, it is used in the same applications as primary aluminum, including industries like aerospace, automotive, and construction, without compromising strength or durability. For example, leading companies like Apple are using recycled aluminum to meet their environmental goals while maintaining product performance. Moreover, aluminum is infinitely recyclable with no loss in quality, making it an ideal "energy bank" material. This is why it can be used to produce beverage cans, food containers, and cosmetic packaging. Furthermore, research has explored topics related to aluminum recycling practices, casting processes, and the formation of secondary aluminum-based alloys and their applications, which can drive market’s growth.
