Polyester, a synthetic material classified as a polymer, consists of both monofilaments and multi-filaments known as polyester filament yarn (PFY). These single polyester filaments are combined and either twisted or air-tangled to enhance their functionality. The versatile nature of polyester yarns makes them useful in commercial applications for embroidery, knitting, weaving, and sewing, among others. This material is used to produce consumer goods such as bed sheets, curtains, and pillowcases, among others.
PFY is typically made from long filament and consists of either high or low twists. This material possesses superior lustre characteristics, and it is packed in a cohesive manner. It also exhibits good resistance to shrinkage and stretching, making the material last for a long period of time. It further possesses hydrophobic properties, can withstand extreme weather conditions, and is resistant to chemicals.
In the manufacturing process, terephthalic acid is combined with ethylene glycol and a catalyst, such as hydrochloric acid, at a temperature range of 302-410°F to form the polymer. The temperature is raised to 472°F (280°C) which results in a clear, hard, and white substance, which is used to create filaments. After esterification, the polymer substance is extruded as ribbons and left to dry until it becomes brittle. These ribbons are then converted into wet chips through a series of chemical reactions. The wet chips are dried, fed through a hopper, and prepared for melting. The molten polymer, PFY, is then extruded under high pressure and can be used for commercial purposes.

The manufacturing of PFY involves several reactions and processes, such as:
1. Raw Materials
2. Transesterification Reaction
Dimethyl terephthalate reacts with ethylene glycol in the presence of a catalyst (usually a metal acetate such as zinc acetate or manganese acetate) to form bis(2-hydroxyethyl) terephthalate (BHET) and methanol.
Chemical Equation:
C6H4(COOCH3)2 + 2 C2H6O2 → C6H4(COOCH2CH2OH)2 + 2 CH3OH
3. Polycondensation Reaction
Reaction: The BHET undergoes a polycondensation reaction under high temperature and vacuum to produce polyethylene terephthalate (PET) and ethylene glycol.
Chemical Equation:
n C6H4(COOCH2CH2OH)2 → [C6H4(COOCH2CH2O)] n + n C2H6O2
4. Spinning
The PET is melted and extruded through a spinneret to form continuous filaments. The molten PET is cooled to solidify the filaments.
5. Drawing
The solidified filaments are stretched to align the polymer molecules, which increases the strength and orientation of the fibers.
6. Winding
The drawn filaments are wound onto spools to create final Polyester Filament Yarn (PFY).
Polyester filament yarn (PFY) finds growing applications in the production of various types of clothing such as sportswear, outerwear, casual wear, and formal wear, due to its ability to prevent wrinkles and maintain the material’s shape. In addition, PFY is used in the manufacturing of bed sheets, pillowcases, blankets, and comforters because of its soft texture and durability. Additionally, its strong tensile strength makes PFY suitable for applications that require durable materials, such as automotive textiles and industrial fabrics. These wide range of applications are augmenting market’s growth.
