Kaolin, the key ingredient in porcelain, is named after the Kao-ling hill in China, where it was mined for centuries. It is a white clay mineral that is primarily used in the production of paper, ceramics, paints, rubber, and cosmetics. Kaolin is valued for its high brightness, low abrasiveness, and chemical inertness. Commercial grades of kaolin are supplied as powder, lumps, or slurry, and are often processed to remove impurities and achieve desired properties. In the FY 2022, Kaolin was the world’s 767th most traded product, with a trade value of USD 2.05 billion.
Kaolin is a soft and white clay mineral primarily composed of kaolinite. Its key properties include a smooth, powdery appearance, with kaolinite crystals ranging from 0.1 to 10 micrometres in size, forming stacked layers. When mixed with 20-35% water, kaolin becomes plastic and can be moulded under pressure, but it is non-swelling due to the hydrogen bonds between kaolinite layers, which prevent water infiltration. Additionally, kaolin is chemically inert, with a neutral pH that does not promote bacterial growth or alter chemical compositions.
The production and manufacturing process of kaolin powder typically begins with the mining of crude kaolin ore from natural deposits. The raw ore is first coarsely selected on-site to remove large impurities and tailings, before being transported, often via pipeline, to the processing plant.
At the plant, the crude ore is dispersed into a slurry using high shear mixing. The slurry then undergoes a wet beneficiation process, which involves screening and centrifugation to separate the coarse and fine fractions. The fine fraction is further purified through hydraulic grading, flotation, selective flocculation, magnetic separation, and chemical treatment (bleaching) to remove impurities such as iron, titanium, and sulfur. The purified kaolin slurry is then dewatered using filtration, centrifugation, or filter pressing. The filter cake is redispersed into a high solid slurry (55-65%) and spray dried to produce a dry kaolin powder. Finally, the dried kaolin powder is packaged and prepared for shipping to customers.

Kaolin, also known as China clay, is a natural clay mineral with the chemical composition Al2Si2O5(OH)4. The process of making kaolin powder involves several steps, such as:
1. Extraction
The first step in the process is the extraction of kaolin from the earth. This is typically done using open-pit mining techniques, where the overlying soil and rock are removed to expose the kaolin deposits. The extracted kaolin is then transported to a processing plant.
2. Beneficiation
Beneficiation is the process of removing impurities from the extracted kaolin to improve its quality. The main steps involved in beneficiation include:
a) Blunging: The kaolin is mixed with water to form a slurry, which helps to separate the kaolin particles from the sand and other impurities.
b) Screening: The slurry is passed through screens to remove larger particles and debris.
c) Centrifugation: The slurry is then centrifuged to separate the kaolin from the finer impurities.
d) Magnetic Separation: In this step, magnetic separators are used to remove iron and other magnetic impurities.
e) Chemical Treatment: Chemical reagents are added to the slurry to remove other impurities. A common chemical treatment involves the use of sodium silicate (Na2SiO3) to disperse the kaolin particles.
The chemical reaction involved in this step can be represented as: Kaolin (Al2Si2O5(OH)4) + Sodium Silicate (Na2SiO3) → Dispersed Kaolin (Al2Si2O5(OH)4·Na2SiO3)
3. Dewatering and Drying
After beneficiation, the kaolin slurry is dewatered to remove excess water. This can be done using filter presses or rotary vacuum filters. The resulting cake is then dried in a spray dryer or rotary dryer to obtain kaolin powder.
4. Calcination
Calcination is the process of heating the kaolin to a high temperature to remove moisture and organic impurities, and to induce phase transformations. This step enhances the whiteness and hardness of the kaolin powder.
The primary chemical reactions during calcination are:
a) Dehydration: Al2Si2O5(OH)4 → Al2Si2O7 + 2H2O
b) Formation of Metakaolin: Al2Si2O7 → 2Al2O3·2SiO2 (Metakaolin)
Each step plays a crucial role in ensuring the quality and purity of the final product. The chemical reactions involved in the process help to remove impurities and enhance the properties of kaolin.
One of the primary applications of kaolin powder is in the paper industry, where kaolin enhances the printability, brightness, opacity, and smoothness of paper products, such as paper coatings. The ceramic and sanitaryware industry is another major consumer of kaolin powder. Its high plasticity, whiteness, and ability to withstand high temperatures make it an essential raw material in the production of porcelain and fine China. The pharmaceutical sector also uses kaolin in treating diarrhoea due to its adsorbent nature, which allows it to bind toxins in the gastrointestinal tract.
The versatility of kaolin as a cost-effective additive in various production processes and consumer goods contributes to its widespread use. Moreover, the availability of significant and high-quality kaolin reserves in countries like the United States, China, India, Brazil, and the United Kingdom is another key driver for the market’s growth.
